Polyester-spandex air-layer fabric is a three-layer functional knitted fabric made with polyester fiber as the base and spandex fiber as the elastic component. It is made by double-sided warp knitting technology. It combines the stiffness and wear resistance of polyester, the high elasticity and resilience of spandex, and the warm and breathable properties of the air layer. It is widely used in sweatshirts, sports jackets, yoga clothes and other fields. It is a mainstream clothing fabric that takes both comfort and functionality into account. The following is a detailed explanation from the six core dimensions to provide reference for industry selection.
The characteristics of polyester-spandex air layer fabric are derived from the dual effects of fiber performance synergy and three-layer hollow structure design:
Fiber synergy mechanism: Polyester accounts for 85%-95%, and the molecular chain structure is stable, giving the fabric the characteristics of strong wrinkle resistance, dimensional stability, wear resistance and washability; spandex accounts for 5%-15%, and the soft segment of the molecular chain can be stretched to 4-7 times its original length, with a rebound rate of over 95%, providing lasting elasticity to the fabric. The blend of the two achieves a performance balance of "stiff but not stiff, stretched and not loose".
The functional principle of the air layer structure: the fabric adopts a three-layer design of surface layer, bottom layer plain structure + middle hollow layer. The middle air layer uses the insulating and buffering properties of air to achieve "warmth without bulk"; at the same time, the hollow layer accelerates air circulation, and cooperates with the moisture absorption and perspiration modification of polyester to quickly export human sweat, making it suitable for wear in spring, autumn and winter.
The production of polyester-spandex air layer fabric is divided into three core links: raw material pretreatment - double-sided weaving - finishing. Each step requires precise control of parameters:
Raw material pretreatment: Polyester filament (commonly used in 75D/36F, 100D/48F specifications) is treated with antistatic treatment to avoid fuzzing and breakage during weaving; spandex yarn is made into core-spun yarn using a polyester coating process to prevent spandex from being directly exposed to aging, and the elastic elongation of the core-spun yarn is controlled at 200%-300%.
Weaving process
A high-speed double-sided warp knitting machine is equipped with three bars. Bars 1 and 3 weave the polyester yarn on the surface and bottom layer, and bar 2 inlays the spandex core-spun yarn to connect the upper and lower layers to form a hollow air layer with uniform thickness (the thickness is adjustable from 0.4-0.8mm);
When weaving, the stitch length is 28G-32G, the warp tension is controlled at 10-15cN, and the fabric weight is controlled at 200-350g/㎡. The thin version is suitable for spring and autumn sweaters, and the thick version is suitable for winter coats.
Post-finishing process: First, pre-shaping at 150-160℃ eliminates the internal stress of the weaving, and then uses disperse dyes for low-temperature dyeing (110-120℃) to avoid high temperature damage to the elasticity of the spandex; finally, softeners, antibacterial agents or anti-UV additives are applied, and the final setting temperature does not exceed 140℃ to enhance the additional functions of the fabric.
Polyester-spandex air-layer fabrics cover multiple segments of the clothing industry with their advantages of warmth, elasticity, comfort and breathability:
Casual clothing field: used to make sweatshirts, hoodies, and jackets. The air layer's warmth is suitable for low-temperature environments. The elastic design improves wearing tolerance. The anti-wrinkle properties make the clothing easy to care for and suitable for daily commuting.
Sportswear field: produces yoga clothes, fitness jackets, and tight sports pants. Spandex elasticity fits the human body's range of motion. The hollow layer is cushioning and shock-absorbing. The moisture-wicking modified version can quickly dissipate heat and is suitable for medium-to-high-intensity exercise;
Children's clothing field: making children's sweatshirts and jackets, which are soft and skin-friendly and non-irritating. The elastic fabric does not restrict children's activities. The wear-resistant and washable characteristics meet the needs of parents;
Home clothing field: used for home clothes and pajama sets. It is warm and breathable while having good drape properties, improving the comfort of home wear.
Storage environment: Place in a cool and dry warehouse with a temperature of 15-30°C and a relative humidity of less than 60%. Avoid direct sunlight to prevent aging and yellowing of polyester and attenuation of elasticity of spandex;
Stacking requirements: Store rolled fabrics vertically to avoid air layer collapse and fabric deformation caused by heavy pressure; fabrics of different colors should be stored separately and sealed to prevent dye migration; keep away from acids, alkalis, and organic solvents to avoid fiber damage.
Washing method: Use neutral detergent, hand wash in cold water or gentle machine wash (put in a laundry bag), avoid vigorous rubbing to prevent the spandex filaments from breaking and air layer delamination; it is forbidden to use bleach and chlorine-containing detergents to avoid damaging the fibers;
Drying and ironing: Lay flat to dry in a cool and ventilated place, prohibit exposure to the sun; if ironing is required, control the temperature at 110-120°C, iron at low temperature with a cloth, and avoid directly ironing the surface of the fabric;
Special attention: avoid friction with sharp objects when wearing to prevent snagging; avoid long-term stretching and hanging of elastic fabrics to prevent elastic relaxation.
The technological innovation of polyurethane air-layer fabrics focuses on two major sectors: fiber modification and process optimization:
Functional modification technology: Develop antibacterial polyester spandex air-layer fabric (added with silver ion antibacterial agent), with a bacteriostatic rate of over 99%, suitable for close-fitting clothing and medical protective clothing linings; introduce anti-UV additives to increase the UPF value of the fabric to 50+, expanding the application scenarios of outdoor clothing;
Process optimization direction: using fine-denier polyester fiber (40D/12F) and spandex blended to improve the fineness and skin-friendly feel of the fabric; developing double-sided heterostructure fabric to achieve a differentiated touch with smooth one side and brushed side; optimizing the spandex core-spun yarn inlay weaving process, and the elasticity retention rate exceeds 90% after 50 washes;
Environmentally friendly process upgrade: Use recycled polyester instead of virgin polyester to prepare environmentally friendly polyester-spandex air-layer fabrics to reduce carbon footprint; promote waterless digital printing technology to replace traditional dyeing processes and reduce wastewater emissions.
As the textile industry transforms into "comfort, green, and functional", polyester-spandex air layer fabrics are showing three major development trends:
Green trend: The application proportion of recycled polyester and spandex fibers continues to increase, and brands are gradually launching fabrics made of 100% recycled raw materials to meet environmental certification and consumers’ green consumption needs;
The trend of functional compounding: from a single function of thermal insulation and elasticity to a multi-functional compound direction of "warmth + antibacterial + anti-ultraviolet + moisture absorption and heating", suitable for high-end clothing scenes such as outdoor and medical use;
Customization trend: In response to the needs of clothing brands, we provide personalized customization services for air layer thickness, weight, and elastic coefficient, and develop sub-categories such as ultra-thin models (gram weight <200g/㎡) and thickened models (gram weight >400g/㎡).
